Two powders with the same target weight can need different screws because they occupy different volumes. A light, aerated powder may need more volume and careful settling, while a dense powder may need a smaller screw and stronger control over cut-off.

Bulk density can also change during handling. Vibration, conveying and hopper level can compact or aerate product, which is why product testing should reflect the way the material will be loaded on the real line.

Use product taken in the condition expected at the filler: an aerated or compacted sample may give a different result. How the bulk-density and headspace calculation works

Bulk density = sample mass ÷ sample volume. Indicative product volume = target mass ÷ bulk density. Remaining space = stated internal capacity − product volume. The remaining-space percentage uses the stated internal capacity as its denominator.

Illustrative arithmetic only: a 250 g sample occupying 500 ml has a bulk density of 0.5 g/ml. A 100 g dose would occupy about 200 ml at that same density. A verified 300 ml internal capacity would then leave 100 ml before allowing for an insert, product movement or closure clearance. These are not specifications for a Lancing machine or a particular powder.

Why the filled pack still needs a physical trial

The arithmetic does not predict bridging, compaction through the auger, displaced air, local peaks in the powder surface or settling during transfer. Repeat the calculation with representative low and high measured density conditions, then prove the pack on the proposed line. Do not deliberately compact a product simply to make the calculation fit a chosen pack.
